Hormones play a big part in the different stages of a female's menstrual cycle, which causes our bodies to respond in different ways. Depending on the stage of your menstrual cycle, the color, texture and amount of discharge will vary. The brown discharge is likely one of the stages in your upcoming menstrual cycle unless it is accompanied by other symptoms like itching, pain, burning and/or foul odor.
As for being potentially pregnant, I would agree with you the chances are very slim based on the activity you described. So take a deep breath and try not to worry (I know easier said then done).
How long has the brown discharge been happening? The brown discharge could actually be your menstrual cycle. You did say that your cycles aren't "regular". You'll have to see what happens during the time you are expecting it to come.
In the meantime, you and your boyfriend should look into condoms that are a better fit for him. You don't want to have this type of worry in the future.
